Wings on the Space Shuttle have a very pronounced airfoil profile. This was scaled up from side views and an accurate center spine was fashioned for sculpting.
Craft foam panels were layered to fill thickness specifications from 4" peaks tapered to flush trailing edges. Sanding smoothed the airfoil to shape along the guide of the center spine.
